The single most common mistake on 6.7 Power Stroke builds is tuning the engine before addressing the fuel system. On the 2011–2018 platform, that means a FASS lift pump before any Stage 2+ calibration. On the 2019+ platform, it means a CP3 injection pump conversion before any meaningful fueling increase goes on.

The CP4 pump used on 2019+ 6.7 Power Stroke trucks has a known catastrophic failure mode under sustained high-fueling demand. A Stage 2 tune without a CP3 conversion is not conservative — it's a timed injection system failure. We address the injection pump before we calibrate. That's the sequence. It adds cost, but it's the cost of not rebuilding the engine.

6.7 Power Stroke Performance Stages

Each stage is a calibration profile — not a pre-loaded tune file. We calibrate on HP Tuners to the specific truck, model year, and supporting hardware. These are not mail-order tunes.

The 6.7 PS Fuel System Path

Two separate fuel system concerns on the 6.7 Power Stroke — one is a supply problem (lift pump), one is an injection pump problem (CP4). Both require different solutions and are addressed at different points in the build.

Supply Side
FASS LIFT PUMP — ALL MODEL YEARS

The OEM frame-mounted lift pump on the 6.7 Power Stroke is adequate at stock fueling levels. Under Stage 2+ fueling demand — particularly under sustained tow load — supply pressure to the CP3 or CP4 drops below what the injection pump needs for consistent rail pressure.

A FASS 150 solves the supply problem and also filters better than the OEM fuel system — relevant in Texas where summer ethanol-blend fuel has lower lubricity. We install FASS on every 6.7 PS build at Stage 2 and above.

Injection Pump
CP3 CONVERSION — 2019+ MANDATORY

Ford switched from a CP3 to a CP4 injection pump in the 2019 model year 6.7 Power Stroke. The CP4 is a two-plunger pump with a known failure mode under high-fueling demand — the pump body can crack under pressure spikes, sending aluminum debris through the entire injection system.

CP3 conversion replaces the CP4 with a proven high-flow pump that handles Stage 2 and Stage 3 fueling without failure risk. It's a prerequisite — not an option — on 2019+ trucks before any performance calibration above Stage 1. See the fuel system page for full CP4 failure chain detail.

THE EGR COOLER
SITUATION ON
THE 6.7 PS.

The 6.7 Power Stroke EGR cooler is a known weak point — particularly on 2011–2016 trucks with higher mileage. A failed EGR cooler allows coolant to enter the intake manifold, which causes combustion issues, coolant consumption, and eventually hydrolocked cylinders.

We inspect the EGR cooler condition before any tune on a 2011–2016 6.7 PS. A truck with a compromised EGR cooler doesn't get tuned until it's addressed — because a high-fueling calibration on a truck with a coolant leak into the intake will accelerate the failure timeline significantly.

What we hear most before an F-250 6.7 PS build consultation.

Do I need a CP3 conversion before tuning my 2019+ F-250?+
Yes, for any tune above Stage 1. The 2019+ 6.7 Power Stroke uses a CP4 injection pump with a failure mode specific to high-fueling demand — pump body cracking that sends aluminum debris through the entire fuel injection system. A Stage 2 tune without a CP3 conversion is a fueling increase on a pump that can't sustain it. We perform the CP3 conversion before any Stage 2 calibration on 2019+ trucks. On 2011–2018 trucks (which use CP3 from the factory), the conversion is not needed — the focus shifts to the FASS lift pump.
What HP Tuners stages are available for the 6.7 Power Stroke?+
HP Tuners supports ECM calibration across all model years of the 6.7 Power Stroke (2011–present). We calibrate three stages: Stage 1 is tune-only, appropriate for stock fuel system trucks. Stage 2 pairs a higher-fueling calibration with a FASS lift pump and CP3 conversion on 2019+ trucks. Stage 3 involves a turbo upgrade, injector upgrade, and full fuel system — producing 250–350+ rwhp over stock. All three include a 6R140 transmission tune.
Should I address the EGR cooler before tuning my 6.7 Power Stroke?+
On a 2011–2016 truck with high mileage, yes. The EGR cooler on these trucks is a known weak point — failure allows coolant into the intake, which creates combustion problems and accelerates engine wear. A high-fueling tune increases EGT and thermal cycling, which worsens an already-compromised cooler. We inspect and pressure-test the EGR cooler on older Power Stroke trucks before tuning. If it shows signs of failure, we address it first.
Does the 6R140 transmission need to be built for a Stage 2 tune?+
For Stage 2, we recalibrate the 6R140 shift strategy — shift pressure, shift points, and torque converter lockup are all adjusted for the higher torque output. A full mechanical transmission rebuild is not required at Stage 2 for most trucks. At Stage 3 — particularly with a turbo upgrade producing 600+ lb-ft over stock — we recommend a full 6R140 build: clutch pack upgrade, valve body, and recalibration. The threshold is approximately 700 lb-ft at the wheels; above that, the stock 6R140 internals are on borrowed time without a build.
How much power can a 6.7 Power Stroke F-250 make with a Stage 3 build?+
With a full Stage 3 build — CP3 conversion, FASS 220, compound turbo or upgraded single, injector upgrade, and HP Tuners calibration — a 6.7 Power Stroke F-250 typically produces 500–650 rwhp and 900–1,100 lb-ft at the wheels on a chassis dyno. Actual output depends on turbo configuration, injector sizing, and the specific model year platform. These are real-world dyno figures from builds we've completed, not marketing estimates.
